从小就有轻微气喘
2005年夏天，炎亚纶拍摄《终极一班》时吊钢丝中暑晕倒，没有大碍。
2006年中于拍摄《我有我的Young》MV时，因跳舞用力过度弄伤右脚膝盖，后送院证实膝盖韧带断裂，进行了韧带接驳手术。期间以轮椅、拐杖代步，舞步被修改为三人舞，而多次台湾。
2007年1月，于安徽参加《超级大赢家》节目，被火花烫伤右眼，现场一片哗然。尽管主持高凌风还算镇定，节目短暂中断后恢复进行，现场观众却还是不断鼓噪，十分担忧偶像的伤势，惹火了高凌风：“你们可不可以不要讲话，你们不要再讲话了，不然你上来主持。”而且没有等候炎亚纶就开始录节目。高凌风随即被网络上的粉丝炮轰没人情味，而高凌风反驳指是节目剪接效果。2007年8月底，炎亚纶再次接受右膝盖半月软骨开刀，进行碎裂手术中，又发现去年的旧伤复发，其中一条十字韧带又断裂。他必须经过半年复健，才能恢复以往跑跳等较剧烈运动。
2007年10月，炎亚纶在家里做挥手、转手等的伸展运动，扭伤了右手肘，送院检查。
2008年，因拍摄八大偶像剧《霹雳MIT》，炎亚纶在剧中经常楼上楼下跑，奔跑戏量大，造成膝盖不堪负荷，
